Every successful custom extrusion program starts well before the first pound of resin melts through a die.
At Vidon Plastics, we have spent over 35 years taking on custom profile extrusion programs of all shapes and sizes. For many projects, we put in a lot of collaboration from initial concept to a finished part to ensure it runs reliably on the production line: material testing, design for manufacturing, first article inspection with further refinement of the product as necessary, etc.
For other projects such as build-to-print programs, it’s more a matter of meeting strict specifications in terms of design, tolerances, material performance, etc. However, translating those specifications to the production line, and ultimately the finished product, often comes with its own set of challenges.
Both types of projects demand the right foundation: smart design, the right material choice, and precision tooling to get the job done. When those parameters are properly engineered into your products from the start, you know you can rely on the production process to follow. Especially when it’s handled by an experienced, quality-certified profile manufacturer like Vidon Plastics.
Complex Custom Extrusions Require Design for Manufacturability
- Our team reviews geometry for balanced wall sections, achievable tolerances, and features that will hold up under thermal stress as the profile cools.
- We flag potential problem areas early, such as thin webs prone to distortion or asymmetric shapes that can cause a profile to twist off-line.
- Following up, we recommend adjustments that preserve the design intent and functional performance while making the part easier and more consistent to produce.
Material Selection as a Factor in Product Design
Material choice is not an afterthought bolted onto a finished design. It is a core design decision that affects tolerances, flexibility, finish, and how a part behaves in its end application.
Vidon works with the full range of common thermoplastics, including rigid and flexible PVC, ABS, polystyrene and other styrenics, polypropylene, HDPE, HMWPE, LLDPE, TPOs and other olefins, polycarbonate, acetal, nylon, cellulosics such as C.A.B., and thermoplastic elastomers including Santoprene and other TPV compounds. Beyond resin selection, we also offer custom color matching, a wide range of durometer options from rigid to soft-touch, along with co-extrusion or dual durometer processing.
Co-extrusion allows two or more materials, or two hardness levels of the same material, to be combined into a single profile in one pass. That can mean a rigid structural backbone paired with a soft-touch grip surface, or a weatherable cap layer over a cost-effective substrate. Done well, co-extrusion improves performance and often eliminates a secondary assembly step entirely, which reduces labor and part count downstream.
We also produce complex multi-material laminates, including profiles that combine stainless steel or aluminum substrates with multiple plastic overlays. These constructions demand tight process control, since dissimilar materials expand, cool, and bond differently.
No matter the product or the production plan, matching the right resin chemistry and process parameters to the metal substrate is where material expertise and tooling precision have to work hand in hand.
In-House Tooling Is Invaluable in Custom Extrusion
Many extrusion shops outsource die and tooling production to third-party toolmakers. That arrangement can work, but it introduces communication gaps, longer lead times, and added cost every time a design needs a revision. At Vidon, tooling is built in-house, integrated directly with our extrusion engineering and production teams under one roof.
Close integration helps us streamline crucial tasks at every virtually stage of a program:
- During development, our tooling team can prototype and adjust a die quickly based on trial run results, without waiting on an outside vendor’s schedule or renegotiating a change order.
- During ramp-up, if a profile needs a minor dimensional tweak to hit tolerance or improve line speed, that adjustment happens on-site, often within days rather than weeks.
- Once a program is in steady production, having tooling expertise in-house means faster turnaround on spare or replacement dies, which protects customers against unplanned downtime.
Even for customers who bring us a finished, build-to-print design, in-house tooling still delivers an advantage. Our toolmakers work directly with the same engineers who reviewed the design for manufacturability, so there is no translation lost between design intent and tool construction. The result is a program that stays lean, hits its timeline, and meets quality targets without the added coordination overhead of a third-party toolmaker in the loop.
Precision Tolerances Control
In-house tooling and closely integrated processes lend themselves to better tolerance control.
Not every profile shop can hold true precision tolerances, especially across higher production volumes. Vidon’s tight process control allows us to hold precise dimensional tolerances across a wide range of profile geometries. For example, we regularly produce extrusions with thin-wall sections where maintaining consistent wall thickness is critical to both appearance and structural performance.
We can work with your team early to define realistic tolerance targets based on material behavior, part geometry, and end-use requirements. Then we validate those targets through first article inspection and production sampling before manufacturing at volume begins.
From Prototype to Production Volume
Once design, material, and tooling are locked in, the path to production is straightforward because it was engineered to be.
Vidon supports first article samples, production trial runs, and scale-up to full volume, with the same in-house team managing the transition. We also offer fabrication services, including punching, notching, custom milling, adhesive application, and light assembly, so a customer can receive an application-ready component rather than just a raw profile.
Whether you have a product concept, a finalized print, or a challenging multi-material application that demands a bit of engineering know-how, the Vidon team is up to the challenge. We have the design, material and in-house tooling expertise to move it efficiently from idea to production. Get in touch to discuss your next custom extrusion project.
